Custom Galvanized Steel Mounting Plate Reduces Lighting Installation Time and Labor Costs

Project Overview

A lighting customer approached BBT to develop a customized galvanized steel mounting and positioning plate for its lighting products.

The customer wanted more than a conventional mounting bracket. The new component needed to help installers quickly measure, position, and mark the installation points on site, reducing the time spent on repeated measurements and manual alignment.

After reviewing the customer’s requirements, BBT’s engineering team redesigned the structure and developed new stamping tooling. The final product integrated mounting openings, positioning slots, measurement scales, and marking guides into a single galvanized steel plate.

The customized solution made the installation process faster and more consistent, helping the customer’s end users reduce installation time and labor costs.

The Customer’s Challenge

During lighting installation, contractors often need to complete several separate steps:

  • Measure the installation height and spacing.

  • Confirm the centerline of the luminaire.

  • Mark the required mounting and cable-entry positions.

  • Recheck the horizontal and vertical alignment.

  • Prepare different templates for different installation requirements.

These repeated operations increased installation time and created a greater risk of positioning errors.

The customer therefore needed a customized component that could serve as both a mounting structure and an installation positioning guide.

BBT’s Engineering Solution

Redesigned Galvanized Steel Structure

BBT’s engineers evaluated the customer’s luminaire structure, installation method, required opening positions, and on-site workflow.

The mounting plate was redesigned to integrate several functions into one component:

  • Mounting support

  • Dimensional reference

  • Positioning guide

  • Opening template

  • Centerline alignment

  • Installation marking

This multifunctional design simplified the installer’s workflow and reduced the need for additional measuring and positioning tools.

New Stamping Tooling

The required structure could not be achieved by making minor adjustments to an existing product.

To meet the customer’s functional and dimensional requirements, BBT developed new stamping tooling specifically for the customized mounting plate.

The tooling was engineered to produce:

  • Accurate external dimensions

  • Consistent mounting slots

  • Precisely positioned openings

  • Clear measurement scales

  • Reliable forming details

  • Stable quality across mass production

By investing in dedicated tooling, BBT transformed the customer’s installation concept into a repeatable and production-ready metal component.

Integrated Measurement Scales

Measurement markings were incorporated along the edges of the galvanized steel plate.

These scales allow installers to determine the position of the luminaire more quickly without repeatedly using a separate ruler. They also provide clear reference points for alignment and layout work.

Multiple Positioning and Marking Guides

The plate includes dedicated openings, slots, center marks, and layout references.

Installers can place the plate directly against the installation surface and use it to identify the required positions for mounting, wiring, or fixture placement.

This reduces repeated measuring and helps improve consistency when several luminaires need to be installed in the same area.

Durable Galvanized Steel Construction

Galvanized steel was selected to provide the mechanical strength and dimensional stability required for installation work.

The material offers:

  • Reliable structural rigidity

  • Resistance to deformation

  • Improved corrosion protection

  • Consistent performance during repeated use

  • Suitability for volume production

Product Development Process

BBT completed the project through a structured engineering and manufacturing process:

  1. Reviewing the customer’s luminaire and installation requirements.

  2. Studying the end user’s existing installation workflow.

  3. Identifying steps that caused unnecessary measuring and alignment work.

  4. Redesigning the galvanized steel plate around the installation process.

  5. Confirming the openings, slots, scales, and positioning references.

  6. Developing new stamping tooling.

  7. Producing samples for dimensional and functional evaluation.

  8. Testing the plate with the customer’s lighting product.

  9. Refining the tooling and structural details.

  10. Establishing quality-control standards for mass production.

Quality Control Priorities

Because the plate performs both mounting and positioning functions, dimensional accuracy was essential.

Our inspection focused on:

  • Material type and thickness

  • Overall plate dimensions

  • Opening dimensions and positions

  • Mounting-slot accuracy

  • Measurement-scale clarity

  • Centerline and marking-guide alignment

  • Plate flatness

  • Edge and corner quality

  • Galvanized surface condition

  • Compatibility with the customer’s luminaire

These controls ensured that the product remained accurate and consistent across production batches.

Results for the Customer

The customized galvanized steel mounting plate significantly simplified the on-site lighting installation process.

It helped the customer and its end users to:

  • Position lighting fixtures more quickly

  • Reduce repeated measuring and marking

  • Improve installation consistency

  • Minimize alignment errors

  • Shorten installation time

  • Reduce labor requirements

  • Lower overall installation costs

  • Improve the professional experience of using the lighting product

The improved mounting component also added practical value to the customer’s complete lighting solution, helping differentiate it from products supplied with conventional mounting hardware.

Designing Around the Installer

A small structural component can have a major impact on the total cost and efficiency of a lighting project.

Instead of designing only around the luminaire, BBT also considers how the product will be handled and installed by electricians and contractors on site.

By understanding the complete installation workflow, we can identify opportunities to simplify positioning, reduce installation steps, and improve compatibility.
