Project Overview
A U.S. lighting customer identified growing demand for trimless downlights and wanted to expand this product category in the American market.
Unlike conventional recessed downlights, trimless downlights require greater installation accuracy to achieve a clean, seamless ceiling appearance. The customer therefore needed a specially designed steel rough-in plate that would match its trimless downlight and support reliable installation in new-construction projects.
Standard mounting plates available on the market could not fully meet the customer’s dimensional and structural requirements. To support the customer’s business, BBT developed a customized rough-in plate specifically for its trimless downlight system.
The Customer’s Challenge
Trimless downlights are designed to blend into the ceiling without a visible outer trim. This creates a clean architectural appearance, but it also places higher demands on the mounting structure.
The customer needed a rough-in plate that could:
Match the dimensions of its trimless downlight
Reserve the correct opening before the ceiling was finished
Help installers position the fixture accurately
Provide a stable mounting foundation
Integrate with the customer’s existing downlight structure
Support efficient production and project installation
An inaccurate or unsuitable mounting plate could cause alignment problems, additional ceiling work, installation delays, or an uneven finished appearance.
BBT’s Customized Solution
Customer-Specific Structural Design
BBT’s engineering team reviewed the customer’s trimless downlight dimensions, mounting method, required ceiling opening, and installation process.
Based on these requirements, we developed a dedicated steel mounting plate with a customized central opening and structural layout.
The plate was designed around the customer’s actual luminaire rather than adapted from a generic product.
Optimized Rough-In Structure
The customized rough-in plate incorporates:
A precise central opening for the trimless downlight
Extended mounting areas for stable positioning
Long adjustment slots for installation flexibility
Structural openings that reduce unnecessary material
Positioning details designed for the customer’s installation method
A flat profile suitable for integration into the ceiling system
The result was a practical mounting component that supported both the luminaire structure and the installer’s workflow.
Custom Tooling and Sample Validation
To achieve the required dimensions and structural details, BBT developed the necessary production tooling and produced samples for evaluation.
The development process included:
Reviewing the customer’s downlight and installation drawings.
Confirming the required ceiling opening and mounting positions.
Designing the customized steel plate.
Evaluating material utilization and structural strength.
Developing the production tooling.
Producing samples for assembly testing.
Checking compatibility with the customer’s trimless downlight.
Refining the structure before mass production.
This process helped ensure that the final product was both technically suitable and commercially practical.
Quality Control Priorities
Because trimless installations require accurate alignment, consistent dimensions were essential.
Our quality inspections focused on:
Material type and thickness
Overall plate dimensions
Central opening size and position
Adjustment-slot dimensions
Plate flatness
Edge and corner quality
Surface condition
Compatibility with the downlight
Production consistency across batches
Results for the Customer
BBT successfully developed the special rough-in plate required for the customer’s trimless downlight.
The customized solution helped the customer to:
Complete its trimless downlight product system
Respond to growing U.S. market demand
Improve compatibility between the fixture and mounting plate
Provide installers with a more reliable installation solution
Reduce the risk of positioning and opening errors
Improve the finished appearance of trimless installations
Strengthen the product’s competitiveness
Support future sales and project development
Rather than supplying only the downlight, the customer was able to offer a more complete installation solution to its distributors, contractors, and project customers.
Why the Mounting Plate Matters
For a trimless downlight, the mounting plate may be hidden after installation, but it has a direct influence on the final result.
A well-designed rough-in plate helps ensure that the fixture is correctly positioned before the ceiling is completed. This makes it easier to achieve the clean, flush appearance expected from architectural trimless lighting.
By developing the mounting structure together with the luminaire, BBT helps customers reduce installation uncertainty and create a more complete product solution.
Supporting Our Customer’s Market Growth
This project reflects BBT’s approach to customer cooperation: we do not simply sell standard components—we develop practical solutions that support our customers’ products and businesses.
